When fabricating from wood is it best to build a carcase frame and cover with a thin say 1/4" ply or to construct from a heavier wood/ply that is self supporting?.

The frame and thin ply would be much lighter,certainly.

Do the PM's care?

I doubt the PM's really care, as long as its sturdy, dry and of adequate size inside, but be careful that you don't lose insulation for weight. Painted white helps with the heat (and of course martins are accustomed to white homes, and seek them out) but depending on where you are, a cold surge might affect them more with thin walls, and if you're in the south, don't forget radiational heat when the thin walls heat up (even the white ones) where the thicker wooden walls would better prevent that from happening (but not completely stop it, of course).
